A LiCoO2 (LCO) High-Loading Dry Electrode (~ 30 mg/cm2) represents an advanced high-energy-density configuration for lithium-ion batteries. While conventional wet-slurry casting of LCO struggles with severe binder migration, cracking, and delamination at high thicknesses due to rapid solvent evaporation, solvent-free dry film processing (utilizing fibrillated PTFE or similar sustainable binder networks) overcomes these limitations. This allows for the successful fabrication of thick, crack-free, high-capacity cobalt-based cathodes. This allows for the successful fabrication of thick, crack-free, high-capacity cobalt-based cathodes.

The advantages of dry-process LCO at high loadings (~30 mg/cm2) are: (1) Elimination of Solvent Defects: Completely bypasses toxic solvent (NMP) drying stages, preventing the pinholes, vertical binder segregation, and mud-cracking common in thick wet-coated LCO electrodes. (2) High Tap Density & Structural Integrity: The intense mechanical shearing and calendering involved in dry-film fabrication yield a dense, uniform electrode structure with optimized porosity, ensuring high volumetric energy density crucial for portable electronics and high-end pouch cells. (3) Enhanced High-Voltage Stability: When paired with stable solid-state or gel polymer electrolyte systems (such as those incorporating PEO/PGMA or fluorinated acrylates like TFMA/TFOA), thick high-voltage LCO dry electrodes suppress cobalt dissolution and interfacial side reactions during deep charging cycles.

The round disc shape with single-side coating is suitable for coin cell testing, while the rectangle sheet shape with single- or double-side coating is designed for single-layer or multiple-layer pouch cell testing.
