Li6PS5Cl (LPSC), belonging to the lithium argyrodite family of sulfide solid electrolytes (SSEs), is one of the most promising solid-state electrolyte materials for high-energy-density All-Solid-State Lithium Batteries (ASSLBs). It features exceptionally high room-temperature ionic conductivity (~ 10^{-3} to 10^{-2) S/cm, favorable mechanical softness (which aids in cold-sintering and interfacial contact), and good compatibility with lithium metal anodes compared to oxide-based counterparts.
To manufacture thin, pinhole-free, and mechanically robust solid electrolyte sheets for scalable pouch or planar cell assembly, two primary fabrication routes are used: Slurry Tape Casting and Dry Powder Pressing/Extrusion. (1) Slurry Tape Casting (Wet Method): Tape casting is preferred for producing large-area, thin electrolyte sheets (typically ~20-50 um thick) compatible with industrial roll-to-roll processing. (i) Slurry Preparation: Inside an argon-filled glovebox, combine the LPCS powder, binder, and non-polar solvent in a vial or planetary mixer. Ball-mill or vortex the slurry to ensure homogeneous distribution. (ii) Doctor Blade Coating: Cast the prepared slurry onto a release liner (e.g., fluoropolymer-coated PET or aluminum foil) using a doctor blade coater with adjustable gap height. (iii) Drying: Evaporate the solvent in a controlled, dry environment or vacuum chamber at mild temperatures (40-60 °C) to yield a flexible, self-standing green electrolyte tape. (iv) Calendering: Pass the dried sheet through a roll press or warm press to increase density and eliminate internal micro-pores, maximizing ionic conductivity. (2) Solvent-Free Dry Film Processing: To avoid binder-solvent interactions or residual solvent traps, dry-film manufacturing is increasingly adopted. LPCS powder mixed with a small fraction (1-3 wt%) of high-molecular-weight fibrous binder (such as PTFE powder). Mechanically knead or fibrillate the powder mixture to create a spider-web-like binder matrix, then roll-mill or calendar the composite directly into a self-standing solid electrolyte membrane.
