The etched aluminum foil is an advanced current collector designed specifically to overcome the adhesion challenges of Dry Battery Electrode (DBE) manufacturing. In a dry process, the cathode material is applied as a self-supporting film without the help of liquid solvents or "wet" glues. Etched foil provides the mechanical "teeth" necessary to hold this dry film in place under high-pressure lamination.
Unlike standard battery foil, which is "smooth" or "plain," etched foil undergoes a chemical or electrochemical treatment that creates millions of microscopic pits or "pores" on the surface. (1) Pit Size: These pits are typically 1μm to 2μm in diameter. (2) The Anchor Effect: When the dry electrode film (composed of active materials and a PTFE binder) is hot-calendered onto the foil, the binder particles are squeezed into these pits. This creates a mechanical interlock, similar to how a climbing wall provides holds for a climber. (3) Increased Surface Area: Etching can increase the effective surface area of the foil by 10 to 50 times without increasing its weight, providing more "contact points" for electrons to transfer.
